Starrjoe,
Thank you for your question, this is a fairly common question that our customers bring to us. Part of how the USPS now classifies the mail is not just the size of the envelope itself, but the thickness as well.
In order to be classified as a Letter, the piece must now fit into these dimensions:
Length: Minimum - 5 inches
Maximum - 11.5 inches
Height: Minimum - 3.5 inches
Maximum - 6.125 inches
AND, it can be no thicker than 0.25 inches.
If your mail piece exceed any of these dimensions it would be then considered a Flat, and would require another $0.44 of postage. Because your machine is not able to decide the class of the mail for you, we do offer a template to assist you:
